Critical Cable Selection Factors
Current Carrying Capacity (Ampacity)
Cable size must safely carry your maximum current load. Undersized cables overheat and create fire hazards.
Rule of thumb: Never load a cable above 80% of its rated ampacity in continuous operation.
Example: A 100-amp cable can safely carry 80 amps continuously; temporary 100-amp loads are acceptable.
Voltage Rating & Insulation Type
Select cables rated for your system voltage. Undersized insulation can’t handle voltage stress and fails.
Common ratings: 600V, 5kV, 15kV, 25kV, 35kV (higher voltage = thicker insulation)
Installation Method
Cables rated for conduit behave differently from cables installed in open air or underground.
Installation types: In conduit, aerial, underground (buried), open tray, direct burial, in cable tray.
Each installation method affects ampacity. Underground cables run hotter and carry less current than aerial cables.

Professional Cable Installation Best Practices
Minimum Bend Radius
Never bend cables tighter than manufacturer specifications. Tight bends damage insulation and copper conductors.
Rule of thumb: Bend radius should be at least 8-10x cable diameter.
Proper Grounding & Bonding
Ground every cable and conductor correctly. Improper grounding eliminates shock and fire protection.
Avoid Cable Mixing
Don’t mix different cable types or run cables together if temperature ratings differ. Temperature differences cause insulation stress.
Support & Securing
Cables must be supported every 2-3 feet in conduit, every 3-4 feet in cable trays. Unsupported cables sag and get damaged.
Proper Terminations
Use appropriate connectors and terminations for cable size and type. Improper connections cause arcing and overheating.
